Trust Spanning 8,000 Kilometers: How to Perfectly Eliminate Production Risks Caused by Mold-Machine Mismatches for Russian Clients
A prominent Russian manufacturer of packaging for daily chemical products planned to expand operations by adding a new automated production line for lotion pumps. During our discussions, the client described issues they had previously encountered: they had sourced injection molds and assembly machines from different suppliers, only to discover upon commissioning that minor tolerance variations in the injection-molded parts caused frequent jams in the automated assembly equipment and resulted in extremely low yields. When the client attempted to address the problem, the mold manufacturer and the automation equipment supplier shifted blame onto each other—a situation that caused significant frustration. It took the client months of effort to get the production line barely operational, resulting in substantial losses of time and orders.
Our Recommendations and Tailored Solution
Upon understanding the client’s challenges, our technical team immediately convened to explore implementation strategies and subsequently presented our “one-stop, closed-loop solution.”

We proposed that the client entrust us with both the precision mold manufacturing and the fully automated assembly machinery for their lotion pumps. The core of our solution lies in conducting a 100% authentic production simulation prior to shipment. We explicitly guaranteed that once mold fabrication was complete, the molds would be mounted directly onto injection molding machines in our testing workshop; the resulting parts would then be fed immediately into our assembly machines for live testing, ensuring the equipment was “production-ready upon power-up” once delivered to the client.

We Encountered Challenges During the Project
During the manufacturing process, our mold workshop quickly finished the mold for the core component of a lotion pump (a 48-cavity configuration). However, during the early internal injection molding and assembly integration experiments, automation engineers observed that the pump head actuator tended to tilt slightly when moving along the high-speed feeding track.

The automation and mold teams convened an on-site meeting right away, taking use of the fact that they were co-located in the same facility. Within 24 hours, mold engineers fine-tuned the ejector pin placements and cooling channels, maximizing the stress profile of the molded pieces during demold. The parts generated in the subsequent trial run ran smoothly at high speeds on the assembly machine, eliminating the possibility of jams. The entire problem was fixed without placing any communication strain on the client.
Acceptance process
Upon project completion, the client traveled from Russia to conduct on-site acceptance testing, during which we provided comprehensive training on installation and operation.
After witnessing the seamless, continuous operation, which included injection molding, direct transfer, and high-speed assembly, the client was impressed with our professionalism and end-to-end testing abilities. They promptly signed a contract for the complete production line and made another order for a separate “mini-spray” project.
